My car's battery light came on, but I had the battery checked, and it is fine. I took it into a car place, and they said the pigtail on the alternator had burnt up, which is clearly visible. It also makes sense as to why I've been smelling something burning for the past few weeks (I originally thought it was fluid burning off from a power-steering leak). They suggested replacing the alternator, which is a refurbished one that I just had put in about 5 months ago.

However, they didn't sound entirely sure that this would fix the problem, and after reading up on the internet, I just wondered if something else could be the problem. I'm afraid of replacing my alternator just to have it burn out again due to some other issue. I have no idea if this matters, but my car has always had strange electrical issues, including the car thinking the doors are open or the windows randomly not working.

Usually pigtails burn up because there is resistance in the connection. The resistance creates heat and the heat melts the wiring insulation or the connector itself. The resistance could be caused by a poor terminal connection and/or corrosion.

I'd say replace the alternator and install another pigtail. Then run a voltage drop test on the wires with everything turned on to make sure you don't have excessive resistance going on.

Some come with self soldering shielded connectors that are as good as new + plug plastics resist heat better. SO COMMON THEY ARE IN STOCK, THE ALTERNATOR IS NOT!


Why: You put an alternator in already probably to a low charged or failing battery and it worked so hard it burnt it up at the plug.
Not really your fault just that you think you are all done (techs too sometimes) when the find the primary fault.


No telling if visually burnt (common) what crossed up where or voltage spikes before quitting or warning you which it might not have at all.


Do yourself a favor for just this. Make absolutely sure battery is charged up and tested before running this again or replace that too. Other odd electrical issues might have been caused by this and would tend to those one at a time.


Check warranty on a 5 month old alternator now. Might get another N/C or not as parts outlets frequently don't either care or know what or why something went wrong with something they sold. You may not have done this yourself but the shop would have the warranty. Sticky to tell a tech or shop what to do in order like really charge and check battery as the primary problem if only run low by accident much earlier it's at least low now on charge or under spec. Difficult alt to just replace in tight quarters,

There is no single ground connection that effects all the lights and nothing else.

I remember in my 84 1st gen S10 that I had a 350 V8 in there was a grounding wire and nut below the dash on the drivers side by the fuse box that would always get loose and it would cause my lights to "pulse" from full power to dim back to full power and such. I would always hand tighten the nut when this would happen and it would be all good until that nut loosened up a bit and that wire wouldn't make a full connection.

Could be, but to be sure you would have to monitor electrical system voltage using something such as lab scope. A volt meter won't be fast enough to see the change in voltage and will average the reading. There also could be something such as a heavy electrical load turning on and off causing pulsing lamps.

ALL COMPONENTS ARE CONFIRMED GOOD BUT THE CHECK CHARGING SYSTEM LIGHT/BUZZER STILL ACTIVATES. DOES THIS VEHICLE REQUIRE ANY FURTHER EQUIPMENT REPAIR OR "TROUBLE CODE" RESETS? Your checking the alternator out of the car and that tells you nothing about the rest of the circuit. You need to test the charging (battery) voltage in the car at idle with not accessories on.

While I was driving my radio and lights were going down and up like the alternator couldn't keep a charge up. Went and had the alternator tested and they said it was fine, but when they tested it they wanted everything off, is that normal.

Two days later I was driving home half way there the lights started diming shut all electronics and lights off and battery light was on, continue driving for another 30 minutes when the car died and would not start. I think it is the alternator but not sure. Could the voltage regulator be an issue?

Yes it’s normal to turn all accessories off while testing an alternator; an external carbon pile (loading device) is used to apply load too lower system voltage. By doing this there is less of a chance of hurting the accessories with a voltage spike.
It shouldn’t matter as far as the charging system is concerned, how the battery voltage is brought down during a test. By lowering system voltage, the regulator should trigger on and allow the alternator to begin charging; in an attempt to maintain a minimum voltage of no less than 12.5 volts but not exceed 15.5 volts.
The regulator is built into the alternator and it’s not uncommon for the alternator or regulator to have an intermittent fault. So likely what happened when they tested the system is it was working “normally” then; you drive the car down the road and hit just the right bump, under hood temperature or load on the system and it/they decided to shut down?
Here’s an easy test you can do on your own; it won’t tell you how much the alternator is producing, just that it is producing something.
Have the battery fully recharged; then connect a voltmeter across the battery terminals. Take a reading with ignition off; should be around 12 - 13 volts. Start the car; after a couple of minutes take another reading of the voltmeter. You should see an increase in voltage of two - three volts; with a reading of no more then approximately 15.5 volts. Over charging a battery is just as bad as an under charged.
You could also start turning things on, headlights, heater fan, rear window defog ect. See if battery voltage remains in between 12.5 and 15.5; you may need too increase engine rpm to approximately 2000 rpm.
Like I said this won’t tell how much the alternator is charging but if the voltage stays in the above mentioned range it’s charging enough.

just for kicks... have had a couple of these recently where the belt tensioner was worn enough as to not keep tension on the belt...causing a discharge concern/light on....stall out ..
just a thought...something to check ...

I have a 2001 Ford Taurus SE. A week ago I came out and the car was completely dead. I jumped it and it was fine...but after not driving it for a day was dead again. The batter is 11 months old, it has a brand new starter and alternator. All of the fuses are good. I have double checked to make sure all of my lights are turning off..glovebox, trunk, etc and everything seems fine. Could it just be one of the cables or where the positive cable attaches to the starter...? Could something like that drain the battery? :( I'm trying to self diagnose so any help is appreciated!

The age of the battery means nothing. You need to have the battery tested before doing anything else.

agree - new is not a guarantee of being good.

as well as checking battery- check the alt, a quick test with voltmeter OR after jumping and getting running take advantage of the FREE batt alt tests at some of the auto parts stores ie advance and auto zone - just do NOT turn eng off...

If a batt and alt test do not identify an issue we will need to check for a battery draw- how are you at using a your test light and DVOM?

Leave it disconnected overnight. If it's dead in the morning, then it was no good anyway.
