So I have a 94 Toyota Corolla that is not passing emissions, and needs a new cat. I figured, what's four bolts under the car, and saving myself a bit of cash? Wrong I was, all the bolts were rusted and seized on, it literally took 3 separate tries with various tools and the course of many hours to finally get the old one off.
Now I bought a directfit Magnaflow, and the new one does not fit flush against the flanges of the exhaust system.
There seems to be male pieces protruding from the flanges that go into the new cat but won't fit.
These protruding pieces lead to a gap between the flanges, much bigger than should be, the flanges were flush with the old cat.
So, what the hell do I do now, would grinding that male piece be my only option? And would that cause any vacuum/leakage issues?

Don't grind those off. There are exhaust flange gaskets that slide over those protrusions. Did you get the gaskets ?

Yes, it came with some gaskets, but there still was a bit of a gap, and the two flanges certainly didn't come flush together like the original cat did. What I did what double up the gaskets (as per a suggestion), and I'll drive the car around a bit and see if I can detect and leakage.

The problem with stacking round gaskets is that they usually don't align perfectly and make the problem worse.

I could see that. Well, what would other options be? do they perhaps have fatter gaskets, so I can go with just one? or is there a way to either widen the female end, or reduce the diameter in the male end?

I am going to guess and say you have the wrong cat. I noticed they have several part numbers of Magnaflows for that vehicle. Maybe a good thing to try is contacting Magnaflow's tech support and see what they say.

I'm not sure what the issue is that you are having. One gasket is usually sufficient to seal them unless something is damaged and bent.

Hey ,before you jump in and do this....remember the catalytic converter and the PCM are covered for 8 years/80,000 miles....whichever comes first...

Plus,if it a 5.7 V8 there is a special policy that extends the coverage on the catalytic converter to 10 years/120,000 miles....

Post back if your out of those parameters and I'll get you info/pics on how to install....

it just passed 100000 miles this weekend and the engine light came on and a mechanic said it was a bad catalytic converter. our purchased extended warranty didnt cover catalytic converters or o2 sensors. should i take it to a dealer

If its a V8,then yes,there is a special policy that covers the converter up to 120k

Contact your dealer to check .

If its a V6 then no.....

If anyone else is reading this, I need the catalytic conv. replaced. I was quoted 700 for a shop that is including the 2 new O2 Sensors. Is there anyway around this? The car is a 2003 Mazda 6S has 156,000 miles. The car has been great, so I don't mind fixing it, or this might be the end of the road for the car. Thanx for any help. Dan

Refresh: Sudden bang and subsequent loss of power but noise can diminish without load?

This seems like something plain broke rather that wear out. Even lack of oil pressure would have tell-tale symptoms and if all of a sudden no oil pressure wouldn't last long before engine just locked up.

Seems this was fine until that start up. That leads us to think of things that could happen even if rare right away on start up. The starter is stronger than most realize and it could break itself or anything involved with it seen or unseen.

Can only guess at this as we can't hear it. Hydraulic lock from a fluid getting in a cylinder would cause wild problems - either engine would turn and stop at that, or piston, rod snap, bend or something that would continue to make a noise.

Will take a professional ear and some diagnosis such as cancelling one cylinder at a time and other tests to see if this is a fatal problem for that engine or what??

ok. thank u. well, I turned on my truck one day, and it went bang. something near the crank, and top end, knocks like a tractor. 97 1/2 ton silverado, with a 5.0. And I cant figure out what happened. my cat was so plugged that i assumed thats what did it. And yes my oil was good at the time. fluids never mixed at all. Any suggestions?

Chev small block V8s can (heard of once) have starter work so hard to crank because of some other fault that they break a chunk of engine block off where starter mounts. Didn't see it myself but passed on thru another tech of such a wild happening,

I have something similar Tom . I was present when a starter broke its nose piece. I've also seen flexplates shatter .

As Nick implied, it doesn't sound good. If it's knocking while running, that isn't a good sign.

Tough to diag online but a trained ear should be able to narrow it down fairly quickly......
